1. Background & Setup

A WHO-GMP certified pharmaceutical formulation plant operates high-precision chemical analyzers, liquid chromatography units, and automated blister packaging lines. These systems are managed by Siemens PLCs and sensitive microprocessors.

2. The Challenge & Downtime Costs

High-frequency electrical noise and harmonics on the neutral line caused constant PLC logic errors and sensor failures. Additionally, the plant faced penalties from the local utility board for failing to maintain a high power factor, averaging only 0.88.

3. Technical Diagnosis

Power diagnostics identified high neutral-to-ground voltage (>18V AC) caused by non-linear switching loads (VFDs, laboratory SMPS). Common-mode noise was bypassing the PLC power supply filters, resetting logic cards and corrupting production batch reports.

4. Active Transformer Solution

We designed a combined system containing a triple-shielded 150 kVA Ultra Isolation Transformer and a 200 KVAr detuned Automatic Power Factor Correction (APFC) panel. The isolation transformer separates the control cabinets from the grid to block noise, while the APFC panel corrects reactive current on the main bus.

Measured Outcomes

  • Neutral-to-ground voltage reduced from 18V down to a clean 0.8V.
  • PLC logic faults and sensor calibration errors completely resolved.
  • Improved plant-wide Power Factor from 0.88 to 0.99, eliminating utility penalties.
